Update on calcined clay, January 2025

Northern-Ireland based cement producer Cemcor said this week that it has completed trials of a calcined clay cement product called CalcinX. The company started its trials in 2023 and it has been supported by Queen’s University Belfast and funding from Innovate UK. Work with commercial partners has involved precast concrete paving manufacturer Tobermore producing paviours made from 50% CalcinX as a CEM II replacement and Moore Concrete has also manufactured precast units using 50% CalcinX as a CEM I replacement. So far over 3000t of CalcinX has been produced in a number of industrial-scale trials.

David Millar, the managing director of Cemcor, mentioned his company’s plans for calcined clay in June 2022 when he was interviewed by Global Cement Magazine. The company that became Cemcor bought the Cookstown cement plant and a few other assets from Holcim at the start of 2022. It then changed its name to Cemcor in November 2022. At the time of the interview the company was looking to “...develop new value-added products, including low-CO2 options. This will allow us to use the same amount of clinker to produce more cement.” Millar couldn’t give away too many details at the time, however calcined clay was cited specifically. It was also noted that the company had the right material in its quarry and that it was already working with partners on it.

Amongst all the other decarbonisation options available for cement plants, a slow trickle of calcined clay projects keep being announced. In January 2025, for example, thyssenkrupp Polysius said it had secured a front-end engineering design contract from Circlua for the construction of the world’s largest activated clay plant in Brazil. This project in Para state will have a capacity of 3000t/day, will use renewable energy sources and will “improve the CO2 footprint in cement production.” CBMI Construction also officially launched a flash calcination clay project in Tangshan, Hebei province in China. In December 2024, Vicat signed an agreement with the US Department of Energy (DOE) Office of Clean Energy Demonstrations to develop the Lebec Net Zero (LNZ) project at its Lebec cement plant in California. This includes plans to produce calcined clay-based cement. Earlier in the autumn of 2024 Portugal-based Cimpor said it was preparing to convert a kiln at its Souselas plant to produce calcined clays, AVIC International Beijing and KHD said that they had secured a deal to build a 900t/day clay calcination plant for Ciments de l'Afrique (CIMAF) in Burkina Faso, and Holcim Česko said it was going to construct a calcined clay processing line at the Čížkovice cement plant in the Czech Republic.

One news story that stuck out in the autumn was the progress of a collaboration between Aumund and Holcim towards developing an electric linear calcination conveyor (eLCC). The two companies started work on the project in 2020 intending to look at the electrical calcination of clay using an Aumund pan conveyor. Initial tests of the eLCC reportedly demonstrated efficient thermal activation of clay through a combination of radiant heat and material circulation. The eLCC system is fully enclosed, insulated, has a compact design and can operate using electrical-powered renewable sources. The first industrial plant utilising this technology is scheduled for construction in 2025. Calcined clay technology and products by other industrial suppliers are available. The work by Aumund and its competitors show they are watching this market closely.

OneStone Consulting’s Joe Harder has found that only 14 clay calcination plants were operational worldwide in 2023 with a production capacity of just under 3.5Mt/yr. These are based in Latin America, Europe and Africa. In an article previewing a market report in the February 2025 issue of Global Cement Magazine, Harder predicts that by 2035 there will be 79 clay calcination plants with a capacity of just under 21Mt/yr. A steady growth of over 20 new plants annually is also expected subsequently from 2035 to 2050 as cement producers seek cost-effective ways to reduce their clinker factor. He identified installation costs, a lack of knowledge about clay-based cements, trouble obtaining mining rights and policy issues amongst other issues as holding back the use of clay calcination.

The current expectation is that calcined clay usage in the cement industry will be a minority option. Yet the size of global cement production can make a production share of, say, 3 - 8% a viable option for both cement manufacturers and equipment suppliers. The adoption of new cement products and standards can also take a long time and this clouds predictions of how far clay can go in the cement industry. At this point in the calcined clay story it is time to keep track of the new projects being set up.

World Cement Association welcomes OneStone Consulting

World: Bulgaria-based consultancy firm OneStone Consulting has joined the World Cement Association (WCA) as an associate member. OneStone Consulting provides comprehensive market reporting, strategic advisory and sustainability consulting services for the cement and building material industries.

Update on calcined clays in Europe, February 2023

Congratulations to Lafarge France for launching the first calcined clay cement unit in Europe. The subsidiary of Holcim says that the unit, based at the integrated Saint-Pierre-la-Cour cement plant, is the first of its kind on the continent. It is using the company’s proprietary proximA Tech technology and will produce up to 500,000t/yr of cement in its ECOPlanet range. The operation is also powered with biomass alternative fuels and uses a waste recovery system to further drive down overall CO2 emissions. Once production ramps-up the producer expects that 30% of cement from the Saint-Pierre-la-Cour plant will be from the ECOPlanet range by 2024.

The investment at Saint-Pierre-la-Cour was Euro40m. Holcim is also producing calcined clay cement at its La Malle plant in France. It received an investment of Euro6m in 2022 to produce low-carbon cements. Together, both plants are aiming to produce over 2Mt/yr of calcined clay cement by 2024. As is usual for these kinds of projects, the French government partly funded the clay calcination unit at Saint-Pierre-la-Cour as part of the ‘France Relance’ scheme investing in large-scale decarbonisation and energy efficiency initiatives.

Calcined clay cements in Europe aren’t exactly new, but Holcim’s new unit in France does appear to be the first full-scale line located at a cement plant. Research by OneStone Consulting, for example, reckons that the first flash activated clay unit expressly set up to supply the cement sector was commissioned in 1995 in Toulouse, France. More recently, Hoffmann Green Cement inaugurated its 50,000t/yr pilot plant at Bournezeau in France in 2018. This site produces cements made from flash calcined clay and blast furnace slag, although it is unclear how demand for the different products varies. A new 0.25Mt/yr plant in the Vendée department was scheduled for commissioning in the second half of 2022. Another 0.25Mt/yr plant in Dunkirk is expected to be commissioned in the second half of 2024.

Cementir Group launched its calcined clay cement product FUTURECEM in Denmark in 2021 with production via a pilot plant. It then extended this to the Benelux and French cement markets in 2022. As part of its industrial plan for 2021 - 2023 it was planning to build a clay calcination unit to support the growth of FutureCem. FLSmidth revealed in June 2021 that it had won a contract to build a 400t/day clay calcination unit for Vicat’s Xeuilley integrated cement plant. The deal was worth around Euro27m and commissioning is scheduled for 2023.

Firstly, it is interesting to see a focus on France for some of the projects above. The presence of Lafarge’s technical centre in Lyon may explain the interest for that company. However, Hoffmann Green Cement and Vicat are also active in the field. It is worth noting that France also holds a busy secondary cementitious material market with standalone operators including Ecocem, Cem’In’Eu and Hoffmann Green Cement. Secondly, despite the early start, clay calcination for cement is currently more active outside of Europe. In Africa, for example, there is at least one live full production line and a number of other projects on the way. Various other pilots and projects are also happening elsewhere around the world, often in conjunction with the limestone calcined clay cement (LC3) initiative. Where calcined clay cement production in Europe goes from here is uncertain at present as it is one solution among many for lower carbon cement products in the future. Yet, the projects that have made it so far to the commercial scale will be watched closely by the companies that have invested in them - and their competitors.

Update on the UK

The Construction Products Association (CPA) has just forecast a 25% drop in construction output for 2020 in the UK due to Covid-19. And this is the optimistic prediction! It blamed the decline, which is said to be the sharpest ever recorded, on the country’s coronavirus-related lockdown. 60% of planned construction output was lost in April 2020 due to social distancing measures. This compares to a 6.5% decline in gross domestic product (GDP) forecast for 2020 by the International Monetary Fund (IMF) in April 2020 for the UK. OneStone Consulting’s Joe Harder in his Covid-19 Impact Analysis CIC 2025 report has forecast a 12.7% decrease in European cement production. Readers should keep in mind that construction output, GDP and cement production are all connected but not necessarily directly related.

Further details of note from the CPA include a direct link between the strength of lockdown measures and work lost, as well as differences between types of activity. So, for example, more construction output (in percentage terms) was reported lost in Scotland, where tighter lockdown measures were implemented. On the latter point, more output was lost in residential construction compared to non-residential with a similar trend reported in the repair, maintenance and improvement sector, again worsened in the residential part of this market. The sector that suffered the least was non-residential repair and maintenance as work on, currently, mostly deserted buildings and infrastructure was prioritised. One example of this may have been Aggregate Industries, the UK subsidiary of LafargeHolcim, which said this week that it had completed major works on the A14, a major regional trunk road, ahead of schedule. It didn’t directly make the link in its press release but quiet roads would have helped.

The CPA is touting the now-familiar range of letter-shaped economic recession shapes in the report, including ‘V’, ‘W’ and the dreaded ‘U’. However, the CPA’s Economics Director Noble Francis was more confident that infrastructure projects would bounce back fastest due to favourable investment cycles in utilities, government support for its high-speed railway scheme HS2 and, “greater ability to implement safe distancing for workers on larger sites.”

That last point ties in nicely with the operational guidance that the Mineral Product Association (MPA), the UK’s trade association for the heavy building material sector in the UK, released last week. This is all crucial information on a comprehensive and detailed scale along the lines released in other countries.

Much of this will be becoming second nature to cement industry workers and/or will be familiar to anyone who has watched US consultant John Kline discuss these issues on Global Cement Live. Yet there are some points worth discussing here such as ‘Avoid Distraction.’ This one’s all about remembering to keep in mind existing health and safety practices alongside all the coronavirus-related ones. All the usual health and safety regulations and advice remain in place and in some ways become even more important as there may be fewer staff working on socially-distanced sites, or first responders may be otherwise busy elsewhere. Another point from the MPA’s guidance is to ‘Provide More Time,’ which acknowledges that working with coronavirus measures will require more time. Other implications from a business changed by coronavirus are things like notifying the police when sites are closed and considering further security for such sites to minimise risk of theft. A lot of this stuff seems obvious but it’s easy to miss things.

For a recent review of the UK cement industry readers should refer to Edwin Trout’s feature in the June 2020 issue of Global Cement Magazine. One change since it was published has been Cemex’s proposal to mothball its 0.8Mt/yr South Ferriby integrated plant in Lincolnshire. The cement producer says it is not related to coronavirus but if the CPA’s predictions are accurate then it will make it that much harder to keep the plant open.

Everyone’s hoping for a ‘V’ shaped recovery from the coronavirus downturn in the UK and everywhere else around the world. Boots on the ground operating advice like that issued by the MPA and others is part of how the construction materials industries can work towards achieving this.
